Intas Pharma engages Kaizen Institute for assessment of the plant and drawn up an improvement roadmap.
- The primary object of MPS is to improve productivity of the maintenance technicians. In general, the productivity (measured as wrench time) of maintenance technicians in plants working in reactive work culture ( ie plants not following MPS) is below 30%.
- What it means is that a mechanic working for 8 hours in a day spends just 2 hours 25 minutes doing value added work. The balance 5hrs 35 minutes get wasted in sourcing parts, waiting for parts, waiting for instructions, waiting for permits, travelling etc. etc.
- By following MPS, delays during and between the jobs get reduced. As a result, productivity ie wrench time of the mechanics goes up to 50 % and above.
- This helps the maintenance department to undertake more proactive work viz. Preventive Maintenance, Predictive Maintenance, Defect Identification, modifications etc. By carrying out more proactive maintenance activities, failures of the equipment get reduced.

Kaizen Institute was recently awarded an assignment by Century Enka Ltd. to benchmark the performance of its Production System vs Kaizen Institute’s standards. An assessment was conducted by Kaizen Institute’s consultants at its units located in Bharuch & Pune. Based on the assessment an improvement roadmap was presented to the organization. We conducted a one day introduction program on KAIZEN™ for Operational Excellence for a key team members of Cadila Pharmaceuticals Ltd.

Kaizen Story: Change to Change
Once upon a time there was a king who always used to find out negatives in all the things he handles. He used to find faults with his subjects. He always used to scold his kids for not being right. He used to admonish his people for not working hard. He never appreciated his wife for anything in his life. But everyone around him knew that the king is good, except for this behavior.
But once, he was detected with some rare mental illness. So his subjects wanted to make him happy. They all searched everywhere and finally found out a very old doctor. They decided the doctor could use his experience to cure the king.
On examining the king, the doctor advised – “You should only look at green things. That is the only solution”. Hearing this, a complete makeover started. From the king’s crown to the sandals he wore, everything turned green. The palace walls, the tables, chairs and everything was painted green. Many trees were planted nearby so that the king looks only at green color. Everyone coming to meet him was ordered to change their clothes to green. But, the food he ate – could not be completely changed to green color. He cannot paint his food. He can have some green foods, but not all. Again the trouble started. The king became dull again thinking of this.
Again the old doctor was called, he was shocked to see the change in the palace and was really amused at the problem faced. He spoke to the king again. “I am sure you will understand your problem clearly now. I told that you should look at green things. You have a very simple solution. Instead of trying to change the whole world to green, you could have worn a green glass which would have turned the world green”. The king understood. He never found faults with people around him. He appreciated his kids, wife, subjects and people. His world changed green!
Godrej & Boyce (G&B) has institutionalized the practice of kaizen with great benefits to the organisation. In 2009, it started organizing the annual ‘Kaizen Fest’, an exhibition and competition by G&B where in accepts entries from employees across levels. “The competition is held at three levels – manager, supervisor and workmen. An external panel judges all the entries and the best kaizen at all levels is selected and implemented in the business. Mr. Vinod Grover, Founding Partner & Director of Kaizen Institute India was invited to judge the case study competition for manager level employees this year.

The objective of the session was to make the forum aware about the concept of Operational Excellence and how Kaizen can support this journey towards Operational Excellence. “Zydus Cadila celebrated SLIM (Strategic Lean Integrated Manufacturing) day on 7th May. This year SLIM completed 10 years of glorious Lean journey. The journey of SLIM was started with Kaizen Institute and on this occasion Mr. Jayanth Murthy from Kaizen Institute was invited as Guest of Honor by Mr. Sunil Kumar (Head of Corporate SLIM, Zydus Cadila) . The Kaizen Institute Consulting Group (KICG) recently presented ‘Indizen – The National Convention for Operational Excellence’ in Pune with the theme ‘Making Zero Defect and Zero Effect a Way of Life’. Excerpts from an interview with Vinod Grover, Founder Director, KICG.
How does the Kaizen Institute Consulting Group (KICG), India help companies achieve operational excellence? Is it through awareness conventions alone or also through one-to-one training programmes, etc.?
KICG’s core competence has always been supporting implementation of contemporary operational excellence practices. Awareness conventions and training programmes are merely an attempt to reach out to prospective companies and to prompt them towards real-life implementation. After all, it is not theory and knowledge alone that brings about excellence; it is real application of that knowledge inside companies!
Generally, KICG support starts from carrying out a ‘current state assessment’ of organisational operations. This assessment helps us find opportunities for improvement and enables us to design a roadmap towards a ‘future state’ that meets organisations’ business goals. Measurable key performance indicators track progress as implementation goes on. When the first round of ‘future state’ is realised, it is time to plan for a ‘future state 2’ and drive the second cycle of improvements. The process of implementation support from KICG is designed to create sustainable results and to build internal capabilities within organisations, so that the unending journey of operational excellence continues.

We are delighted to share that our case study from International Hotel chain was voted as the "Best Case Study" & was awarded at our Global Annual Award Event (AAE) which also coincided with our 30th Anniversary celebration. This year the AAE was held at Bad Homburg, Germany from 6th to 10th July 2015. The award was received by Mr. Vinod Grover, Mr. Jayanth Murthy, Mr. Mukesh Khare, Mr. Gopinath Prabhu & Mr. Antomagesh Antonymuthu who were in attendance.
The case study was selected as the best case study by the team of global partners & lead consultants from over 30 countries (business units of Kaizen Institute). This case is an illustration of the entire body of work done at this Hotel.

How about Operational Excellence in aircraft design, build and MRO operations?
Boeing is an inspiring story on how Lean can be applied to large scale assembly and integration operations. Their moving line is often quoted as an inspiring lean case. They have also taken lean to their mega design outfit and MRO operations.
Our own Indian "navratna" - Hindustan Aeronautics Ltd, is a jewel among the Indian PSU's. It is a key defense production unit. Zero defect and on time delivery are crucial success factors for its customers - which is primarily the Indian Air Force.
With increasing emphasis on defence production in India and FDI being opened up, HAL has to raise its bar. It has to deploy news skills and this is where Kaizen, leading to operational excellence is critical. In fact HAL has some pleasant exposure to Lean about a decade ago, but it is time now to:
- Move from mere Kaizen tools application to total company wide transformation via Kaizen. Building an operational excellence culture is the key to the future. Speed, accuracy and being agile will define the new HAL.
- HAL will also need to adopt Kaizen across all value stream. In design, procurement, build and MRO activities.
Towards this larger vision, HAL welcomed 2015 with a senior management conclave wherein Kaizen Institute was invited to lead the half day conclave and deliberations followed by an interaction session with senior managers.
The “Operational Excellence for Business Excellence” session was held on 21st Jan at the Bangalore campus. The conclave was attended by around 60-70 members including Executive Directors, General Managers, Dy. General Managers, Asstt. General Managers and a team of young future leaders who are being groomed to take senior management positions in the HAL Group in different fields.
The session was very insightful and we are excited on the opportunity that can open up!

We are glad to inform you that the first Certified Manufacturing Excellence Practitioner (CMEP) program which was announced by Kaizen Institute & FICCI got concluded with Total Flow Management module from 19th to 22nd Jan. This was the 3rd and the final module of CMEP.
This program was of three modules
1. Kaizen Foundations
2. TPM Foundations
3. TFM Foundations
Each module was of four days and scheduled in each month of Sep. & Nov. 2014 and Jan. 2015.
As you all know that the Manufacturing industry is poised for significant growth and therefore manufacturing organizations will have to prepare themselves and capture this opportunity. The main objective of organizing the course was to enhance professional skills through practical trainings in processes/practices for continuous improvement leading to manufacturing excellence. Not only the employees lack the desired technical skills but also there is a gap felt in supervisory and leadership skills which are required to be competitive in today’s world of globalization. This is where this course helped the professionals to hone their skills and adopt practices that would result in continuous improvement. There is a huge skill deficit in India in manufacturing. This deficit is not just in terms of number of people but also in terms of skills of the existing employees.
The program not only focused on theory but also on practical applications of the tools/concepts learnt within the classroom. The training program had classroom session, simulation games (to enhance the learning), group work, guest faculty (to provide first hand & real-life experience) & a factory visits (practical observations on the shop floor).

Kaizen Institute India has been empanelled by National productivity Council as a Lean Manufacturing Consultant (LMC) & thus now Kaizen Institute can offer consultant support to SME clusters as per the norms & scheme announced by NPC & MSME.
Ministry of Micro, Small & Medium Enterprises, Gov of India (GOI) has launched Lean Manufacturing Competitiveness scheme (LMCS) to be implemented in 500 Mini Clusters (MCs) across the country for the benefit of Micro, Small & Medium Enterprises (MSMEs). To promote this initiative, GOI has institutionalized National Award for Excellence in the field of Lean Implementation from 2013 onwards. GOI will share 80% of the agreed fees and 20% to be shared by the MC.

• Reducing Waste
• Increasing Productivity
• Introducing innovative practices for improving overall competitiveness
• Including good management system
• Imbibing a culture of continuous improvement
We believe that this is a wonderful opportunity for the Original Equipment Manufacturers (OEMs) and large companies to develop their vendor base and motivate them to become world-class and highly competitive.
